Core Responsibilities

Primary Functions

  • Diagnose, troubleshoot, and repair electrical control systems, including PLCs (Allen‑Bradley, Siemens, Mitsubishi), HMIs, and VFDs, using structured troubleshooting techniques to minimize downtime and restore production quickly.
  • Perform preventive and predictive maintenance on motor control centers (MCCs), starters, relays, contactors, and protective devices; document findings and perform corrective actions to extend equipment life.
  • Read, interpret, and update electrical schematics, ladder logic, P&IDs, and wiring diagrams to support fault isolation, modifications, and upgrades of control systems.
  • Install and commission new control panels, panel wiring, terminal blocks, and enclosures per electrical drawings and NEC/NFPA standards, ensuring proper labeling and wire management.
  • Program, debug, and optimize PLC logic and HMI screens for performance and safety, including logic edits, tag management, and version control using source documentation and vendor tools.
  • Calibrate, test, and troubleshoot sensors, transducers, level switches, encoders, and process instrumentation to ensure accurate signal acquisition and control loop stability.
  • Carry out electrical testing (insulation resistance, continuity, phase rotation, voltage verification) and functional testing of control circuits before returning systems to service.
  • Configure, tune, and maintain variable frequency drives (VFDs) and motor drives for proper acceleration/deceleration, overload protection, and energy-efficient operation.
  • Respond to emergency breakdowns and plant outages on a rotating on-call schedule; coordinate with production and engineering to minimize lost production and ensure safe restart.
  • Implement and support machine safety systems (safety relays, light curtains, interlocks, E-stops) to meet OSHA and company safety protocols, and document safety compliance activities.
  • Modify and improve existing control systems to support process improvements, product changeovers, and capacity increases while maintaining documentation and change logs.
  • Perform field wiring and make control panel modifications in live production environments with strict lockout/tagout compliance and verification procedures.
  • Collaborate with reliability engineers and maintenance planners to create and maintain PM schedules, spare parts lists, and critical spare strategies for control components.
  • Support capital projects by providing detailed control wiring layouts, point lists, bill of materials (BOM), and commissioning assistance for new equipment installations.
  • Troubleshoot networked control communications (Ethernet/IP, Modbus TCP, Profibus) between PLCs, HMIs, and SCADA systems; apply network diagnostics and corrective actions.
  • Perform root cause analysis (RCA) following repeated faults or failures, recommend corrective actions, and implement long-term design or process changes to prevent recurrence.
  • Maintain and update electrical and control documentation, including as-built schematics, ladder logic comments, and software backups in a structured document control system.
  • Train operators and junior technicians on safe operation, basic troubleshooting, and control system changes; create clear SOPs and troubleshooting guides for common faults.
  • Coordinate with external contractors, OEM service technicians, and vendors for specialized repairs, warranty work, and factory software updates while ensuring site standards and safety.
  • Use hand and power tools, multimeters, oscilloscopes, and portable programming devices to perform diagnostics; order and maintain tool calibration and inspection records.
  • Participate in continuous improvement initiatives (5S, Kaizen, reliability-centered maintenance) to improve mean time between failures (MTBF) and reduce mean time to repair (MTTR).
  • Ensure compliance with local electrical codes, company safety policies, and environmental regulations when performing control system modifications and installations.
  • Execute scheduled shutdowns and turnarounds, providing detailed work scopes, time estimates, and coordination for all control-related tasks to meet project timelines.
  • Evaluate and recommend upgrades to legacy control systems to improve reliability, cybersecurity, and maintainability; assist with phased migrations and testing plans.

Secondary Functions

  • Support commissioning teams and engineering for start-up, functional testing, and site acceptance tests (SAT) to validate control system performance against specifications.
  • Assist in development and maintenance of spare parts inventory for critical control components and advise procurement on long lead-time items.

Required Skills & Competencies

Hard Skills (Technical)

  • PLC programming and troubleshooting (Rockwell/Allen‑Bradley, Siemens, Mitsubishi, or similar) — ladder logic, function block, structured text familiarity.
  • HMI/SCADA configuration and troubleshooting (PanelView, FactoryTalk View, WinCC, Wonderware).

Education & Experience

Educational Background

Minimum Education:

  • High school diploma or GED required; vocational certificate or technical diploma in electrical technology, industrial maintenance, or controls preferred.

Preferred Education:

  • Associate degree or diploma in Electrical Engineering Technology, Mechatronics, Automation, or a related technical field.
  • Industry certifications such as NCCER, ISA Certified, IEC 61508/61511 familiarity, or manufacturer-specific PLC certifications are a plus.
