Core Responsibilities
Primary Functions
- Operate a variety of foam fabrication equipment, including horizontal and vertical band saws, die-presses, CNC routers, skivers, and hot-wire cutters, to process foam materials.
- Interpret complex blueprints, technical drawings, and work orders to determine project specifications, material requirements, and cutting sequences.
- Precisely measure, mark, and cut foam materials such as polyurethane, polyethylene, and polystyrene to specified dimensions and tight tolerances.
- Laminate multiple layers of foam using specialized adhesives, thermal bonding, or heat-sealing techniques to create composite structures and multi-density products.
- Assemble and glue foam components with precision to create finished products for protective packaging, case inserts, seating, and other custom applications.
- Set up and calibrate machinery before each production run, ensuring settings like blade tension, cut depth, feed speed, and angles match job specifications.
- Perform first-article and in-process quality control inspections to verify that parts meet strict dimensional accuracy, aesthetic standards, and functional requirements.
- Utilize a range of hand tools, including utility knives, measuring tapes, calipers, and rulers, for manual cutting, trimming, and finishing tasks.
- Safely handle and apply various types of industrial adhesives, ensuring proper ventilation, application techniques, and adherence to safety data sheets (SDS).
- Monitor machine operations proactively to detect and troubleshoot malfunctions, making minor adjustments or reporting significant issues promptly to the maintenance team.
- Maintain a high level of productivity and efficiency to consistently meet daily and weekly production targets and critical customer deadlines.
- Package finished foam products according to customer requirements and company standards, ensuring they are adequately protected for shipping and handling.
- Maintain accurate production records, including materials used, quantities produced, and scrapped parts, for inventory management and reporting purposes.
- Select appropriate foam types, colors, and densities from inventory based on job order specifications to ensure product integrity and performance.
- Operate pattern-making or digitizing equipment to create or modify cutting templates and CNC programs for highly customized jobs.
- Conduct routine preventative maintenance on fabrication equipment, such as performing blade changes, cleaning machinery, and lubricating moving parts to ensure optimal performance.
- Work collaboratively with the design and engineering teams to provide valuable feedback on product manufacturability and suggest process improvements.
- Adhere strictly to all company safety protocols and procedures, including the consistent and correct use of personal protective equipment (PPE) like safety glasses and gloves.
- Manage raw material inventory within the immediate work area, ensuring materials are properly stored and communicating replenishment needs to the supply chain team.
- Cross-train on different fabrication stations and manufacturing processes to provide flexibility and support across the production floor.
- Perform final trimming, shaping, and finishing of foam parts to remove excess material and ensure a clean, professional appearance that meets customer expectations.
- Utilize computer systems and barcode scanners to log job progress, enter production data, and access digital work instructions and blueprints.
Secondary Functions
- Assist in maintaining a clean, organized, and safe work environment through regular housekeeping duties and adherence to 5S principles.
- Participate actively in team meetings, safety briefings, and continuous improvement initiatives to enhance productivity, quality, and workplace safety.
- Help with periodic inventory counts and material handling tasks, including the safe movement of large foam buns and other raw materials.
- Provide support to other production departments as needed during peak times to help the entire facility meet its operational objectives.
Required Skills & Competencies
Hard Skills (Technical)
- Proficiency in reading and interpreting blueprints, schematics, and technical work orders.
- Proven experience operating foam fabrication machinery such as band saws, die cutters, CNC routers, or waterjets.
- Expertise in using precision measuring tools, including tape measures, calipers, protractors, and rulers, to ensure tight tolerances.
- Strong mathematical skills, including proficiency with fractions, decimals, and basic geometry for calculating dimensions and optimizing material usage.
- In-depth knowledge of different types of foam (e.g., polyurethane, polyethylene, EVA, cross-linked) and their unique properties.
- Skill in the application of various industrial adhesives and an understanding of lamination and thermal bonding techniques.
- The ability to perform machine setup, calibration, and minor troubleshooting to minimize downtime.
- Experience with manual hand-cutting and trimming techniques using knives and other precision hand tools.
- Basic computer literacy for production data entry and accessing digital work instructions.
