A Thermal Spray Technician's day is dynamic and requires a blend of technical execution, quality assurance, and problem-solving.

Primary Functions

  • Operate Advanced Thermal Spray Systems: Expertly set up, operate, and maintain various thermal spray equipment, including Plasma, High-Velocity Oxygen Fuel (HVOF), Wire Arc, and Flame Spray systems, to apply metallic and ceramic coatings.
  • Precision Component Preparation: Meticulously prepare parts for coating, which includes cleaning, degreasing, and executing precise masking strategies to protect critical features from the spray process.
  • Surface Roughening and Grit Blasting: Skillfully operate manual and automated grit blasting equipment to achieve the specific surface roughness profiles required for optimal coating adhesion.
  • Blueprint and Specification Interpretation: Read and accurately interpret complex engineering blueprints, technical drawings, work orders, and process specifications to understand coating requirements, tolerances, and critical dimensions.
  • Robotic and Automated System Programming: Program, set up, and operate multi-axis robotic arms, turntables, and other automated equipment to ensure consistent and repeatable coating application on complex geometries.
  • In-Process and Final Quality Inspection: Conduct thorough dimensional and visual inspections throughout the process using precision measuring instruments such as micrometers, calipers, bore gauges, and surface profilometers.
  • Process Parameter Monitoring and Adjustment: Diligently monitor and document critical process parameters—including gas flows, voltage, amperage, spray distance, and temperatures—making real-time adjustments to maintain quality and consistency.
  • Material Handling and Preparation: Accurately identify, weigh, and blend specialized coating powders according to strict formulation guidelines, ensuring material traceability and integrity.
  • Finishing Operations: Perform post-coating finishing tasks, which may include grinding, machining, lapping, or polishing, to achieve final dimensional and surface finish requirements.
  • Metallurgical Sample Preparation: Prepare, section, mount, and polish metallurgical test coupons and samples for microscopic evaluation to verify coating quality, thickness, and porosity.
  • Equipment Troubleshooting and Maintenance: Perform routine preventative maintenance, calibration, and first-line troubleshooting on thermal spray guns, powder feeders, controllers, and associated booth equipment to minimize downtime.
  • Safe Handling of Materials and Equipment: Operate forklifts, overhead cranes, and other material handling equipment to safely move large and heavy components in and out of the spray booths and work cells.

Secondary Functions

  • Maintain Meticulous Documentation: Accurately complete all required production and quality documentation, including router sign-offs, process data logs, and entries into the Manufacturing Execution System (MES).
  • Uphold Safety and Compliance Standards: Adhere rigorously to all company and industry safety protocols, including the proper use of Personal Protective Equipment (PPE) and the safe handling and storage of hazardous materials and compressed gases.
  • Drive Continuous Improvement: Actively participate in lean manufacturing and continuous improvement events (e.g., Kaizen, 5S) to help enhance workflow, reduce waste, and increase overall shop efficiency.
  • Collaborate with Cross-Functional Teams: Work closely with engineering, quality, and planning departments to troubleshoot process issues, provide feedback for improvement, and assist in the development of new coating applications.
  • Inventory Management Support: Assist in monitoring and managing inventory levels for spray powders, consumables, masking supplies, and critical spare parts to prevent production delays.
  • Training and Mentorship: Provide guidance, training, and mentorship to junior technicians or apprentices on standard operating procedures, equipment use, and safety best practices.
  • Maintain Workplace Organization: Ensure the work area, including spray booths, equipment, and tooling, is kept clean, organized, and in a state of operational readiness at all times.
  • Support New Product Introduction (NPI): Assist process engineers in developing and qualifying new thermal spray applications, including running trials and providing detailed feedback on performance and outcomes.

Hard Skills (Technical)

  • Thermal Spray Process Expertise: Hands-on experience with specific coating processes such as HVOF, APS (Air Plasma Spray), and/or Wire Arc.
  • Blueprint Reading & GD&T: Strong ability to read and interpret complex engineering drawings, including a solid understanding of Geometric Dimensioning and Tolerancing (GD&T).
  • Precision Measurement: Proficiency in using a wide range of metrology tools, including digital/vernier calipers, outside/inside micrometers, depth gauges, and surface profilometers.
  • Robotics Operation/Programming: Basic to intermediate experience in operating and programming robotic systems (e.g., FANUC, ABB, Kuka) for automated manufacturing processes.
  • Mechanical Aptitude: A strong understanding of mechanical systems for the purpose of operating, maintaining, and troubleshooting complex industrial equipment.
  • Surface Preparation Techniques: In-depth knowledge of grit blasting, masking, and cleaning techniques critical for high-quality coating adhesion.
  • Computer Literacy: Competence in using computer systems for data entry, accessing work instructions, and interacting with manufacturing software (MES/ERP).

  • Specific experience with Oerlikon Metco, Praxair Surface Technologies, or FST equipment.
  • Documented certifications or formal training in thermal spray operations.
